How to Fit Campervan Side Windows Properly

A side window changes more than the view from your van. Fit campervan side windows well and the interior becomes lighter, less enclosed and more usable as a living space. Fit them badly and you can create a water ingress point, damaged paintwork, wind noise or a costly replacement job.

This is one stage of a conversion where measuring, preparation and product choice matter more than speed. The cut cannot be undone, so plan the window position around the vehicle structure, your interior layout and the type of window you are fitting before reaching for a drill or jigsaw.

Choose the right campervan side window first

Campervan side windows are generally either bonded units or rubber-seal units. Bonded windows sit flush to the bodywork and are fixed with vehicle glazing adhesive. They give a clean, factory-style appearance and are common on modern panel van conversions. Rubber-seal windows use a shaped rubber gasket around the aperture, often with a separate locking strip, and suit certain vehicles and window designs.

Do not choose on appearance alone. A bonded window needs a correctly prepared bonding surface, compatible primers and adhesive, plus a method of holding the glass in position while the adhesive cures. A rubber-seal window needs an aperture cut accurately enough for the seal to grip evenly around the full perimeter.

You also need to decide whether a fixed, sliding or top-opening window suits the build. Fixed glass is simple and usually the least expensive option. A sliding opening can provide day-to-day ventilation, particularly useful beside a bed or kitchen area. Top-opening windows can offer ventilation in wet weather, but check clearances against awnings, roof furniture and side-door operation.

Tinted privacy glass can reduce visibility into the van and help control glare. It is not a substitute for insulation or thermal blinds, however. Glass will still transfer heat quickly compared with an insulated body panel, so allow for window covers if you will use the van through colder months.

Plan the aperture before you cut

The safest window position is normally within a flat, unstressed body panel designed to accept glazing. Check the specific window template against your exact van model, wheelbase, roof height and door arrangement. Similar-looking van panels can differ between generations, and a template that is wrong by a few millimetres can cause real problems.

Look inside the van before marking the outer skin. Identify braces, wiring looms, curtain airbag components, factory trim fixings and structural reinforcements. Do not cut pillars, door frames, substantial crossmembers or areas that form part of the vehicle’s crash structure. If there is any doubt about a section of the body, seek vehicle-specific advice before proceeding.

Interior design should influence window placement as well. A window behind a kitchen pod may add daylight but give limited practical benefit. One beside the bed can make the space feel less confined, while a window near a travelling seat can improve passenger visibility. Consider where insulation, wall linings, cupboards and blinds will sit once the conversion is finished.

Use low-tack masking tape over the proposed area, then apply the template. Stand back and check the visual position from outside. Check it again with the side door open, if applicable. Measure from known body lines rather than relying only on the template appearing level, because panel pressing lines can be deceptive.

How to fit campervan side windows without damaging the panel

The key to a clean aperture is controlling the first cut and supporting the metal as you work. Mark the final cut line clearly, but drill pilot holes just inside the marked line. This leaves room to bring the edge back accurately rather than accidentally cutting beyond the required opening.

A jigsaw with a fine metal-cutting blade is commonly used for the main cut. Keep the saw controlled and avoid forcing it through the panel, as excess vibration can bend the skin or chip paint around the aperture. Take care when approaching corners. Tight turns are better made slowly than corrected later with a file.

Support the cut-out section before completing the final edge. If it drops, it can distort the panel, scratch paintwork or catch interior wiring. An assistant holding the panel from inside is useful, or tape can be used to retain the centre section while you finish cutting.

Once the panel is removed, carefully dress the edge with a file or deburring tool. The aperture should be smooth with no sharp burrs, torn metal or high spots. Test-fit the glass or rubber seal before applying adhesive. It should sit centrally and consistently without needing force.

At this stage, treat every exposed metal edge. Bare steel starts to corrode quickly, particularly on a vehicle used through wet British winters. Clean the edge, remove all swarf and apply a suitable rust-inhibiting primer and touch-up coating in line with the glazing system instructions. Let coatings cure fully before bonding. Adhesive applied over uncured paint or unsuitable products may fail.

Bonded glass needs a clean, controlled process

For bonded windows, cleanliness is non-negotiable. The painted bonding area and glass ceramic band must be prepared using the cleaner, activator and primer specified for the adhesive system. Do not substitute household cleaners, silicone sealant or general-purpose grab adhesive. These products are not designed for vehicle glazing and can cause leaks, poor adhesion or difficult future removal.

Apply the adhesive bead in one continuous, even line. The bead profile matters because it sets the glass height and creates the weather seal. Gaps, thin sections or overlapping bead ends can become leak paths. Fit the glass promptly within the adhesive’s working time, using glass handling cups if available, and press it into its final position evenly.

Use appropriate tape or supports to prevent movement while curing. Keep doors and windows closed if slamming them could alter cabin pressure and disturb the new bond. Follow the adhesive manufacturer’s safe drive-away and full cure times. Temperature and humidity affect curing, so a cold workshop may extend the waiting period.

Rubber-seal windows rely on accurate sizing

With a rubber-seal window, the aperture size is especially critical. Too large and the seal may not grip correctly. Too small and forcing the window into place can damage the gasket, distort the panel or crack the glass.

Fit the rubber around the glass first where the manufacturer specifies this method, then use the cord technique to draw the inner lip of the seal over the body aperture from inside the van. Use a suitable lubricant recommended for glazing rubber, not petroleum-based products that may affect the material. Work steadily around the perimeter and inspect both sides once the glass is seated.

If the design includes a locking strip, install it only after confirming the gasket is sitting evenly. The strip expands the seal and helps retain the unit. It should not be used to disguise an incorrectly sized hole.

Check the installation before lining the van

Do not cover the inside of the panel with insulation and wall boards immediately after fitting. First inspect the installation from inside and out. Look for uneven gaps, adhesive voids, lifted seal edges, paint damage and any point where the window appears under stress.

Once the bonding system has cured, carry out a controlled water test. Use a gentle flow from a hose over the window and surrounding panel. Do not direct a pressure washer at the edges. One person should remain inside to check for moisture, particularly at the lower corners and where the panel skin meets internal bracing.

A final pre-lining check should cover these points:

  • The glass is correctly aligned and secure, with no movement under light hand pressure.
  • All exposed cut edges are primed and protected from corrosion.
  • The adhesive bead or rubber seal is continuous around the full aperture.
  • Any opening mechanism operates freely and clears interior furniture.
  • The area is dry before insulation, vapour control layers and wall linings are fitted.
If water appears inside, do not simply apply sealant over the visible edge. Find the actual cause. A missed adhesive gap, contaminated bonding surface, distorted aperture or misplaced rubber seal needs correcting properly. Surface sealant can hide the fault for a while, but it rarely makes a durable repair.

Build the window into the wider conversion sequence

Side windows are best fitted early, after stripping and cleaning the vehicle but before insulation, sound deadening, wiring concealment and finished linings. This keeps metal swarf away from new materials and gives access to the inner panel for inspection. If sound-deadening sheets are already fitted, keep them clear of the aperture and remove any loose material before cutting.

Windows also affect how the van performs on the road and at night. More glass improves daylight and outward visibility, but reduces insulated wall area and can increase heat loss.
